The present work focuses on the computational study of the mechanical behavior of the crankshaft of a four-cylinder gasoline internal combustion engine with the aid of the Finite Element Method (FEM) under varying load and rotational speed. The main bearing – crankshaft – connecting rod – piston assembly represents the core of every internal combustion engine and is subject to significant mechanical and thermal loads that naturally exhibit time-varying and non-linear behavior. As a result, there is high potential for the development of fatigue effects on the mechanical parts of the system, a phenomenon that amplifies micro - crack propagation and can eventually lead to an unexpected fracture of the material, while the extreme conditions of mixed-elastohydrodynamic lubrication on the crankshaft and connecting rod sliding bearings act as a driving force for uneven friction and wear on the lubricated surfaces or even lubricant degradation after prolonged operation. These factors raise the need for the optimization of the mechanical and tribological design of crankshafts, especially during the last decade as the efficiency, reliability and sustainability specifications of internal combustion engines keep getting stricter in order to curb greenhouse gas emissions and at the same time combat the negative economic effects caused by fluctuating fossil fuel prices. The work presented on this thesis aims to contribute to the relative research effort by developing a robust computational model for the prediction of the transient stress range on four-cylinder gasoline engine crankshafts as well as the loads transferred through the main bearings. To fulfill this goal, initially a comprehensive CAD model of a real crankshaft is constructed within the CATIA mechanical design software through precision measurements. The analysis proceeds with the computation of the transient loads acting on the piston-connecting-rod-crankshaft assembly because of the cylinder gas pressure and the inertia of the mobile mechanical parts. Finally, a transient structural analysis is performed using the ANSYS finite element software to determine the stress values on critical locations of the crankshaft and evaluate the main bearing loads. The influence of operational parameters of the engine on the crankshaft endurance is explored by comparing the respective stress and bearing load results across different cylinder pressure and rotational speed values.
